Air Sealing Before Insulation: Why Order Changes the Numbers

The most common insulation disappointment has a name: air leakage. Homeowners add R, the bill barely moves, and the contractor shrugs — because insulation and air leakage are different problems, and the house had the second one all along. The sequence (seal, then insulate) is not pedantry; it is the difference between the calculated savings and the realized ones.

The physics

Heat moves three ways: conduction (through material — what R-value measures), convection (air carrying heat through holes), and radiation. A R-49 attic over an unsealed ceiling loses heat through the leaks at full speed regardless of the R below them, because air bypasses the insulation entirely through top plates, bath fans, recessed lights, chimney chases, and drop soffits. One square inch of hole can leak as much as a square foot of poorly-insulated surface in wind.

The attic's usual suspects

  • Recessed lights: old non-IC cans are chimneys into the attic — covers or replacements first.
  • Bath fan housings: rarely gasketed; foam the perimeter.
  • Top plates and wire holes: caulk or one-part foam.
  • Chimney/flue chases: metal clearance rules apply — fire-rated sealant and metal flashing, never foam against a flue.
  • Attic hatch: weatherstrip and insulate the door itself — often the single biggest hole in the house.

The sequence that works

  1. Audit (or estimate): a blower-door test quantifies leakage; the candle/incense method finds the big ones on a windy day.
  2. Seal from below and above: foam and caulk every penetration before any insulation covers it — you will never find them again under R49.
  3. Then insulate to the zone target (the R-value calculator).
  4. Re-test if possible: blower-door before/after numbers are the receipt.

Why R60 over leaks disappoints

Conduction savings scale with R, but convection losses ignore R entirely. If leaks carry 30% of your ceiling heat loss, R16→R49 cuts the conduction 67% — and the total loss by only ~47%. The same house, sealed first, gets the full conduction win plus the leak win. The bags of insulation are the same; the order is the multiplier. Seal, then insulate — the sequence is the savings.
